Ali T, I'll try and put the pics up soon. GBC, I didn't have the tool as per the LTi manual, so I used a decorator's scrapper/filler knife and carefully worked around the old sealant. Only takes a couple of minutes of being careful!

P.S. Still seems to be working, and even survived a half-mile straight held in 3rd gear (auto) red lining at 75 MPH - to clear out the soot! :roll:

Hi Skippy (41 - does that mean there are 40 other Skippys on here?),

Yes it is blanked off; and has been for at least 100,000 miles (currently on 171,000), but the 'red-line/blast through' is something I've done to diesels since I was a mere boy-apprenctice-mechanic.

Plus, whilst doing the works listed in this thread/post, I removed the EGR and found the blank I'd been using, a piece of lead sheet, had burned through - probably over the last 10,000 miles or so!

Get a steel shim made about the thickness of 2 CDs and it will last a lifetime, lead will burn through in a few miles due to the heat

When you get a Euro4 engine you cant blank the EGR, it has a sensor on it to stop all that.....blanking i mean, not the smoke, oh no, lets KEEP the smoke!

For those that are interested... Have covered over 7,000 miles since my 'adaptation' of the tensioner, and still hasn't gone pop!

I'd like to post a couple of pics showing how I did the works, but don't know how to add them to here! Any guidance would be appreciated.
